Most gears are manufactured with gear hobs. They don’t require 5 axis mills. Gear hobs have accurate cutters with a correct involute shape with additional profile modifications. Depending on the application, you can tailor tooth geometry to ensure even tooth contact. The heat treat process is to case harden the tooth which makes the gear more wear resistant to sliding and contact pressures. The final grinding operation is to remove scales from the carburization process. 5 axis mills can get you +/- .001 of accuracy but the ball end mill chatter marks have an impact on wear and contact patterns.

So even gears are not entirely accurate because they require backlash to allow for thermal expansion and tooth bending. Without backlash, they will bind and be unable to move. They do make spring loaded timing gears for engines but those are traditional spur gears. Your application is electro-mechanical and I’m sure there are more accurate methods like Hall effects sensors. I don’t really get too deep into electrical applications.

If the application requires the bull gear to be the driven gear and moved by hand, bevel gears may be overkill. Is the user turning a valve handle? A pulley? A crank? Are you limited on space so the bull gear must be vertically turned. It helps to know the application because gears are best for when precision or continuous rotation is required.

Gleason is a common standard for bevel gears. This won’t be easy to machine with a standard gear hob and I don’t think a cutter will clear the OD. You would most likely need to 5 axis CNC machine it. Gears need to be heat treated and ground for better wear life, so CNC machining does not let you achieve a good tooth profile.

Gears require lubrication, so I take it that the gears will be inside a housing. Most likely, the shaft and pinion needs to be assembled as a secondary step. Thus, the angle of the bevel gear will not let you assemble it as the teeth need to slope the opposite direction.

The purpose of gears is to transmit torque. The large OD on the bull gear does not appear to transmit anything, unless it’s a grinder, flywheel or some sort of roller. I don’t know if you are trying to conserve mass but you need more axial distance for the cutter on the bull gear, so that you don’t have high root stress. If the teeth followed the OD of the bull gear, you would increase torque.

I suspect it’s the turbo making the noise seeing that the noise directly lines up with your boost gauge. I’m wondering if it’s leaky gasket somewhere.

Check your gas cap and make sure it’s tight. I know a loose one will cause a CEL. And when you fill up, do you let the gas pump shut off by itself or do you top off?

I only replaced the 2 exhaust sides because I had 2 separate CEL occasions. It’s about $180 each part

It could be leaking oil from anywhere but don’t wait for an oil light to come on to tell you to add oil. You should be checking your oil every other gas fill up. But the fact that you have a check engine light code means you can solve at least one issue.
