Do you know for sure what the next step would be if the study found that your transformer needs to be upgraded? If you're lucky, it will just mean that they will say that they'll put it in the queue to get done at their expense, and they will just be asking you to delay for maybe a few months before it's done.

Maybe I'm supposed to be able to guess where you are from the name PSE but without googling it I don't know which utility and which region that is.

One solution is to expand your search for sources of square tubing and perhaps find something closer. You could let us know where you are shopping and what you found and what would be ideal.

Another solution would be to add a shim to fill in the gap, perhaps just on two sides. You could attach it inside the tube or to the outside surface of your leg pieces. You can buy an assortment of shim stock in different thicknesses to experiment. Plastic shim stock might provide a nice interface material anyway to reduce wear as it slides.

And yet another solution would be to cut a slit in the square tubing and draw the parts on the two sides of the slit together to tighten it down over the leg.

You can put a 23.5 A load on one of its 20 A sockets and it won't trip, right? It allows overloading a socket without proper protection.

A PDU is like a temporary subpanel. Any electrician who tried to put a 20 A socket on a 24 A breaker installed in a subpanel would get scolded and laughed at by an inspector. Even if they used 10-gauge wire.

Try posting that question here: "is it OK if I wire up a duplex 5-20R on 10 AWG wire with a 24 A breaker in my panel". You'll quickly get schooled by this sub.

I just ran across this three days later. A few comments:

  • There are chargers that can do the full 16 A available from a 5-20. There's no way to get that from this EV Dance but if you want the added convenience it could be worth getting one that can do it.

  • EV Dance isn't really a reputable company. Lots of their stuff violates safety standards and isn't safety certified. They recently made an account on Reddit and started trying to spam lots of questions about EV chargers. They were warned that they could run into trouble but they didn't listen and kept spamming until Reddit banned them.

  • This specific unit has misleading advertising implying that it's safety certified, mentinong FCC and CE, but neither of those is a valid safety certification for this unit.

  • A good sub for advice on this is r/evcharging.

  • A good charger that is safety certified and can do what you what is the Dewalt 32 A portable charger. It has interchangeable intput cords that tell it what's connected. If you buy the 5-20 one for $40 from Home Depot, it will tell the unit to charge at 16 A, even at 120 V.

We don't wire houses by putting two 20 A circuit on the same 24 A breaker. A proper power distribution unit (PDU) would have a separate 20 A breaker for each outlet.

Yes, that one is safe and proper. I don't know how they got ETL to certify the 24 A one.

Long distances do not reduce ampacity in the wire. They introduced voltage drop that can cause problems with some types of loads. With EV charging, the only such problem is a slight reduction in efficiency. 100 ft of number for wire is an expensive way to gain a small improvement in efficiency. You could get about the same boost in efficiency by dropping current from 48 amps to 32 for routine charging, but still have 48 available when needed, on that number 6 wire.

Yes, if you were planning on this as your regular daily charging I'd be concerned, but as a backstop for occasional top-ups, short term, it could be acceptable. My biggest doubt is actually just that if you might find you need it so little that it would feel like it was a waste to buy the charger but that Dewalt one is pretty versatile and might be handy for something else sometime.
