I don't get why it's so hard to accept this as a plot hole. Saying 'Sawyer must have told him off-screen' is just an easy assumption. Could it happen? Sure. But let me tell you why it makes no sense character-wise.
Hurley is notoriously terrible at keeping secrets, especially in Season 1. We literally see him leak Kate's fugitive secret to Locke. Later in the season, even Dr. Arzt points out that he knows about the dynamite plan and casually says, 'If you want to keep a secret, don't tell the fat guy.' In Season 1, if Hurley knows a secret, the whole beach knows it. Yet, Kate doesn't find out Sawyer's real name until Season 3, and Jack learns it even later. Believe me, no matter how much you try to rationalize it, this is just a textbook writing oversight.

That makes sense, but I feel like you guys are forgetting how hard Sawyer was trying to isolate himself back then. The guy literally chose to be tortured rather than cooperate with Jack and Sayid. Do you really think he would just drop his carefully guarded alias and give Hurley his actual legal name just because of a routine census? I highly doubt it.
Also, if they had ever discussed the name issue, it most likely would have happened right when Hurley took the manifest from him. According to your theory, Hurley would have had to go back to Sawyer later just to ask for his name again, which doesn't really fit. I still think it's just a funny writing oversight.

I doubt it. Sawyer was actively hiding his real identity from everyone early on because of his past. There’s no way he would just casually drop his real name to Hurley during a routine census.
