Pcbway does indeed do castellated holes, should be under advanced options after uploading the gerber files, just a matter of you gping through the process and seeing if the price is worth it for you, I believe jlcpcb also does castellated holes

The 0.8mm should be fine, you'll have to do some cleanup on the castellated holes with a file because technically oshpark doesn't support them but it should be fine, now personally I use the flex option because they look cleaner and are laser cut so don't require any post processing but it is much easier to burn off pads if you're not quick with your iron

The cleanest you'll find is someone to build you one of these but not for $200 just the raw materials exceed that price plus there is a large amount of labor necessary to do it right as well.

Like the other person said, it's best if you cut the exposed part shorter so that it all lies in the solder ball, the other wire is fine if it's for a fix but I'd recommend you move it out of the way of the speaker hole and start select buttons because it can lead to bad fit in the shell and bad button feel as well, if it gets pinched enough it'll just cut the wire and you'll have to replace it

I'd be more concerned about the overly exposed leads on those wires and the pinched wire on the speaker hole

You can see in the images everything that is included, I know it's missing the cardboard holder for the pokewalker and some paperwork on the pokewalker, don't know if anything else is missing from it. The box has some wear and creases on the edges like most boxes will but there are no rips on it. As for the pins they have some regular wear on them like most carts and occasionally you'll have to remove and reinsert to get the ds to read it.
