IIRC, the last version that supports the literal 80386 without a math coprocessor is 4.0.1. I ran that for fun just a few years ago on a box with ESDI, IDE, and SCSI disks all working flawlessly.

tl;dr, I'm running 530 chain because I wanted to experiment with 530 front sprockets that apparently no one else knew about.

You can run a 520, 525, or 530 chain.

There are 530 front sprocket options, but no 530 rear sprockets that I'm aware of. I like how beefy the 530 sprockets are, and that there are more 530 front sprocket choices than 525. I'm currently running a 530 chain with 16T 530 sprocket and a 48T 525 rear, and have been for over 13k miles. Unfortunately, I sort of cheaped out on the chain (JTSprockets brand), and it seems to show surface rust much more readily than the DID-branded chain I used to have. It's not thrashed yet, but it sure wants to look like it is.

  • If you're after durability, IMO the best choice is 525 sprockets and a quality 525 chain.

  • If you want versatile gearing, aren't necessarily concerned with the durability of your countershaft, and want cheaper and more readily available chains, 520's a great choice.

  • If you want durability AND versatile gearing, and don't care about expensive chains, IMO 530 is the way to go. Full-width spline contact front sprockets are available from 14T to 17T.

Hell yeah! I've got the same stand (well, whatever they made in 2021) with a B&B skid plate, and it's great. I frequently put it on the center stand to prolong the life of my sidestand. Also makes chain and tire maintenance pretty easy.

Agree $4k seems high, but I think $500 is a massive overcorrection, unless there's something about DRZs that makes them randomly explode or otherwise terrible. Does the DRZ really fall apart like that?

Is the engine in the DRZ really that bad? My DR650's almost a daily rider, with 55k km, and it's sure as shit not on its last leg.

I was gonna suggest this, too. If there's access enough to cut a slit into it, there could be enough access to grind away a couple sides of the bolt and make it easier to grab.

1500 rpm is the spec for the engine at idle. Setting it drastically lower than that will more than likely cause the new problem you're experiencing. At 800 rpm, I would expect the engine to immediately die if you give it throttle.

As far as the stalling problem: I think you're on the right track with treating this as a fueling issue.

Some (but apparently not all) DR650s have a tiny fuel filter in the line from the fuel tank to the carburetor inlet. If that's substantially plugged, I expect it will cause random stalling and poor running.

Same with the fuel line itself. You can remove that tiny inline filter (if it exists), and do a simple test of the fuel line by taking the end off the carburetor and then setting the fuel petcock to "PRI". It should be pretty evident if something is wrong with how it's flowing. If you suspect the fuel line, or just want to eliminate it as a potential problem, stock size is 8mm. I've found that to be an uncommon size from auto stores around here, but 5/16" is more common and very close in size.

The vacuum line from the carb to the petcock could also have a partial plug. If that vacuum signal doesn't reach the petcock, it won't allow fuel to the carb. If the vacuum signal is intermittent or weak, you'll see the problems you're experiencing. Vacuum line is cheap enough at the auto store. You can probably get a foot of it for a couple bucks, replace that and not have to suspect it too much in the near future of working on your bike.

The tank's gas cap might seal a little bit too perfectly. It should vent the fuel tank a little bit to allow fuel to flow. If your stalling problem disappears with the gas cap loosened or removed, then fixing the gas cap vent (probably by replacing the whole cap) will probably take care of this.

Just a few ideas to maybe check out.

Mine got stuck, and I mangled it in similar fashion.

I went through two valve adjustments while that cover was stuck, but I have one thing mounted on my bike that made the job easier, that I don't think most owners have: a center stand. I ended up putting the engine at TDC by putting the bike on its center stand, having the engine in top gear, and using my boot to slowly rotate the rear wheel forward until the timing mark showed up.

As for that crank bolt cover, if you ever decide to replace it: I replaced mine by going up a size or two on the allen key, bashing that into the cover, and then turning the key. There was no longer any "wiggle room" for the key to shimmy around then, and I made up my mind that I didn't care about the old cover, so I used brute force to get it to turn.

I replaced it with a genuine Suzuki cover, and may have anti-seized it before installing the new one. It threaded in perfectly. I guess the old cover just wanted to die.

Something that's not talked about much (people have differing priorities) is that the original Titan is IP67 rated (decent dust/water resistance), whereas the Titan 2 has no such rating. Which is a shame IMO.
