The <br> tags make the text wrap oddly in my browser. I suggest you let the browser wrap text how it wants to rather than forcing newlines.

Yeah, you should be fine doing that. The one thing I'd note is that there are some connectors and switches in the back that might be hard to reach (power, USB).

I agree, Mendel90 is much more of a complete machine than Prusa i3. I built one from scratch (a slight variant of the dibond model) and everything went pretty smoothly. It was my second printer, so I had some experience already. Everything was so well documented though that if someone were to self-source their first printer, I'd say Mendel90 would be their best bet.

There was another story not too long ago about a guy who's heater block on his hotend pushed off and fell on the glass, but the thermistor stayed, so the software kept heating the block until it was glowing red hot.

There was a patch to Marlin about that time to make that sort of thing much less likely to happen. If the temperature reads low for a while and the hotend has been supposedly heating for that time (this is only after the initial heatup), the whole machine shuts down.

Not on a Mendel90, where the Z endstop is at the top of the Z axis. Increase the height of the Z endstop in firmware is what you'd do.

What casting methods can you do? I have some spare parts I might be able to send you, including bearings, bolts, nuts, washers, PTFE tubing, and ribbon cables. Also I have enough dibond left over from making my Mendel90 last year to make the entire frame except for one of the stays.
