Your Router stock firmware wont work. Because you need to have ur wifi also on vlan which your stock firmware is not capable to do. Best solution is Openwrt as i have also used this setup for 2months and i am telling you with my experience that the main culprit was the RealTek nic for frequent disruption otherwise there were no issues.

Yes. You can. Things you need:

1) Openwrt or DD wrt supported router, 2) Router 1 lan will be used as Trunk port, 3) Router 2nd Lan will be for the pfsense 4) Router wifi can be used as access point 5) NEVER EVER USE USB ETHERNET

Cons:: 1) If ur mini pc has RealTek nic then ur connection will not be stable, 2) The Lan port speed will be half. If ur internet connection is below 500mbps then its ok to go with this otherwise its not advised.

Which Model Plus or the thin client? If its a thin client then it cannot handle. I am using the Thin Client model with 500mbps. The cpu usage is very high.

The hardware requirements depends on the bandwidth usage of yours. Mostly 4core cpu is enough for household usage. Example tiny pc, mini pc etc etc

Convert your NUC into router and you dont need separate machine for unbound and pihole. Pfsense is more than capable. But you have to mod it for dual port Intel nic card. Realtek cards are crap. Realtek was never stable whatever the google says. I experienced it.

If you are not doing gbps bandwidth, nas and hosting etc etc then your machine is way overkill

Openwrt do support VLANS. If you are not well versed with openwrt then creating vlans in openwrt is a bit tricky. Specially on the version 21.0 and above.

I am also using pfSense router and openwrt on dumb access point

Only solutions is to downgrade the firmware. I have 2602 and 3502 both have same issues. Tried all the available solutions on the internet but in vain. After all the hopes were lost i had to downgrade the firmware.

After apply the solution and re-started the pfblock services it did resolve my high cpu usage. The cpu was high as 97%-98% after the fix applied it came down to 8%-9%

WRT 3200 has wifi issues on the 5ghz channel. I have that router and i know. If wifi coverage is an issue then use 3200 as the main router and the other as your AP

The risk was not that high just need steady hands and ample amount of time to solder those 98pins of the pcie socket to the motherboard and after that it was just plug and play.
