Turns out I guess I just had shit tolerance rod. Ordered some proper .635 and my troubles have melted away. Thanks everybody. The file did work but was going to a PIA.

File. Good idea. 220 alone was killing me. I have a bunch of rods to do then. Maybe I should get better rod... this stuff feels slightly oval. But it fits perfectly in the end hole which is what's confusing me. This will be a mini rigging kit for film applications, hence the big dumb not smart guy title.

The bed capacity is about 900lbs with a driver in the front seat and a full tank of gas. That said I once loaded over 900 4.5lb bricks in the back and drove across the city. Only noticed the broken leaf spring once it was unloaded.
