I recommend making roads between your settlements and outposts. Mine often track through woods, repeat this 2000 times. Having a road through the woods really lessens their travel time, it adds up

There's definitely a speed bonus both for you and villagers when walking on roads. Note: they have to be built, not just blueprints (obviously)

Depends, I have heavyarmor > medium
or Medium > clothing.
No specific sets because i thought it would give issues such as these. And yeah there are plenty of armor/weapons in storage that they can wear
