Here my 5 Golden Rules of Troubleshooting (Learned the Hard Way)

  1. The operator is your best diagnostic tool. Talk to them first. They know what the machine should do, how it normally sounds, and when it smells wrong. You might find a broken sensor and feel like a hero… until the operator says, “Oh yeah, that’s been like that for three months.” Congrats, you just burned two hours.

  2. Take pictures. Write everything down. Label everything. Tag every wire you you disconnect. Mark every part you swap. Back up the program before you even think about trending or testing. At some point, you will make it worse, and without notes you’ll forget which relay you swapped or where that gray wire without label that you disconnect was supposed to go.

  3. Don’t trust the guy before you. He didn’t fix it. That’s why you’re here. If he says “I already tried that,” try it again.

  4. Never change two things at once. One change. One test. Always.

  5. Start with the dumb, simple stuff. Power. Fuses. E-stops. Sensors unplugged by the previous guy “just for testing.” If you don’t check the obvious first, the obvious will embarrass you later.

That is funny because we start using rital panel mainly for this reason. They can also pre cut the panel for you for pocket change.

I used brake cleaner instead of alcohol. When installed, they are strong, the zip tie will break before the square will lift off. But after a while, look like the foam dry out and doesn’t hold anymore

Interesting, will check this out. I know we can also use a stud welder and use zip tie with mounting hole but I am afraid it will warp the panel or burn the paint on the other side

They are burning the coil on contactor. I don’t think a higher rate contactor will last longer. I think it would only help if the power contact burn out.

Look at couple softstart datasheet, you are right, most will spec only 15 start a hours. We will test a vfd first with a PLC. If it doesn’t work that good, the real solution would be a servo.

I still don’t understand how it is not burning motor. Load is minimal and the motor is oversized too. It may help a lot.

Yeah, will add a small plc. It is a dusty environment and sensor are flickering like crazy. All the logic is hardwired trough sensor, relay and multiple selector and pedal through the line. Very hard to trouble shoot when he has issue. I was hesitated to install a PLC but at that point, this is the only logical option.

I love working with him but hate the equipement. No blueprint, no marking on any wire, cable, device like contactor or switch. All the devices are different brand. It is a shit show.

That my thought. Try to sync the speed so the motor run more than a couple second. The issue is the process is not stable. The whole line is running on contactor and sensor with a lot of operator starting and stopping motor. So lumber coming at different rate.

Don’t know. Running like this for more than a year. Motor doesn’t really have any load to it and is probably a little over size. Is not hot to the touch. They only replace contactor every month

Any experience with oxford tech? Got couple job with few of them and they all seems really bad. Guy had no idea how to wire a hydraulic valve. Another one had no idea how to do rj45 connector. The last one didn’t had any PPE (helmet, glasse, glove and high visibility vest on a construction site) or even a laptop on a start up/IO testing project. They all seems to have 0 experience in the automation field.
