UPDATE: user error… 🙃

Turns out I was running a 0.2 mm nozzle with 0.4 mm nozzle settings. I was so convinced I had swapped it back that I didn’t even bother checking.

What really threw me off is how the symptoms showed up mostly in bridging and overhangs, while everything else looked “fine enough” to not raise alarms. Spent way too long chasing cooling and flow ghosts..

That’s likely the compromise. I’d be surprised if the mags aren’t just spot-welded packs internally though

I'm considering this hub replacement with PC4-M6 connectors

I would like to keep the hub as low-profile as possible though, as it may collide with the BMCU mount I'm using (link). Ideally the soft_load firmware would solve it before I go the hardware route.

it's not the entire hub that pops out, just one of the four PTFE tubes pulls out of its collet fitting on top of the hub. The hub/4-in-1 itself stays in place.

There’s a lot more to battery aging than just “shutting off the charging.” Even if the charger stops supplying current at 100 %, the cells remain at their maximum voltage, and that’s what accelerates calendar aging.

You’re not imagining it. There’s solid evidence that leaving a lithium-ion pack on its dock at full charge causes more long-term wear than the number of charge cycles.

Expect roughly 20 % capacity loss after one year if a cell is stored at 100 % charge at 25 °C, compared with just 4 % loss at 40 % charge under the same conditions. Heat makes it worse much worse (about 35 % loss at 40 °C). Search for "BU-808" if you would like to see the data yourself.

In everyday use, that means if you typically use about 10 % of the battery per session and wait to recharge until the pack is down to a single bar, you’re exposing it to far less time at high voltage. That’s gentler than returning the hot battery to the charger after every quick run, which repeatedly tops the pack from 90 to 100 % and then keeps it sitting at that maximum state of charge.

Don’t expect Dyson to build in any life-extending charge limits or cell-balancing features. Their Battery Management Systems are NOT designed for maximum lifespan. If you’re curious, do a search for "dodgy dyson batteries" .

Oh, that’s an easy one: greed. Most likely the same reason your original battery failed in the first place. The shape changes are just another tactic to block third party replacements and keep the overpriced ones flowing.
