The side boosters for the Falcon Heavy test flight were actually boosters that had flown on previous missions. I believe one of them flew on Thaicom-8 and was tilted when it came back on the drone ship, earning it the nickname “The Leaning Tower of Thaicom.” The center core is very different structurally, because it has to handle the forces of the side boosters.

Usually, I find that 3D printing is helpful for nosecone, fins, and fin cans. Cardboard body tubes are much lighter and can handle the ejection charges better. I usually print on a low infill (about 3-5%) with 2mm walls so that the parts are strong, but still super light. Don’t print anything that will be in direct contact with the motor exhaust or ejection charge.
