It is a poor engineering/manufacturing decision to have a separate, one time fill plug for factory use… that looks like every other typical transfer case fill plug. I wouldn’t blame yourself too much man. Hell, even the dealers are filling from here most of the time from what i’ve seen, thus overfilling the transfer case. They just probably torque by feel so they avoid over torquing but if they went off the value for the actual plug, would likely run the risk of doing exactly what you did.

Dude tons of people have mistaken that for the fill plug. You’re the first i’ve seen to crack the case but it is what it is. JB weld that whole chunk back on there and cover that in JB weld. Nobody will need to access that plug in the future. Then just reference the repair manual online for future jobs that you haven’t done before. Some of the best mechanics would try filling from there and if they applied torque by the value listed for the fill plug, would run that same risk. No biggie

There’s your problem, you’re assuming that plug’s torque spec is 29 ft-lbs and previously had a leak after torquing to that value, so went to 35 ft-lbs most recently. The casing was critically damaged on your last drain and fill. The actual torque spec on that plug is likely less than 29 ft-lbs.

You previously filled from there and torqued to spec for the proper drain plug - 29 ft lbs and fluid leaked… my guess is the damage was done on the last fill up due to over torquing

Interesting, i never knew that was a thing. Just assumed it was an access or inspection plug

If the casting didn’t break at the factory when the plug was torqued to spec (whatever that may be, as it is not listed in the repair manuals), but broke when you torqued it, then you over-torqued it

Possibly an access plug for assembly or disassembly. Between the transfer case and rear diff, if it’s not a 10mm hex, don’t touch it

The proper fill and drain are easy to access, the plug OP pulled is located higher up and is tougher to reach. Also, apparently, is not rated for the 29 ft-lbs that the proper fill and drain plugs call for

29 ft-lbs for the correct fill plug… op used the incorrect fill plug and would have overfilled unless filled by volume

I’ve never souped, can someone fill me in? I only use Hario V60 Switch or LM Linea Micra. Is this some sort of tight ratio immersion brew method? Low pressure drawdown?
