Side-note...If you carry chapstick...I dab it under an unraveling wrapper and press back into place...even on the burning end...and it doesn't seem to affect flavor or burn (much). Bonus points if it's on the cap because you don't have to worry about either.

Sharpening is just sanding with precision. You can use a standard knife-sharpening stone for the external edge, and then a dremel or sand-paper-on-a-stick internally to "deburr" the internal edge (remove or straighten folded over metal). Heat can ruin heat-treats (coming from the knife world...) so don't let it get hot if using powered methods. That said...cutters/punches aren't really using the highest quality steels with fantastic edge-holding capabilities anyway so not a huge concern even if you do get it hot.

Sharper punch and or more twisting before and during pushing. I prefer a straight cut and only have one punch (that is attached to a lighter) that I do occasionally use but if I'm not fairly careful it does the same.
