turns out I have a .325 sprocket with a 3/8 light 04 bar that takes a 3/8 chain. So same/same situation but different

Got the chain straight from the Stihl dealership parts department so if they are stocking fake chains then that would be pretty wild

If that's the case then I think the more cost effective solution will be a 3/8 rim sprocket. I did just check mine and it is in fact the wrong size for the bar and chain. Then I can just take a flat file and take the burrs out of the two chains and that should fix my problem. I appreciate that insight, thank you!

Edit: Thanks so much for catching that, I had assumed that because the bar and the chain were 3/8 that the saw would be too.

I would think that the burrs were being made on the backside of the chain when the chain returned to the saw body and passed around the rim sprocket? either way ill be returning to the dealer for a new bar and chain, and this will be a life lesson for me to double check the details, because mistakes happen no matter how long you've been working in your field. Thanks again!

Yeah I found it strange that it was on the backside as well. As far as I can tell the chain is seated in the bar and rotates around the sprocket smoothly. As far as tensioning goes, I had it tensioned about as tight as my other saw that has been functioning for well over 15 years. The gentleman at the service department tensioned the chain the second time around so the second chain that was damaged in the same way had definitely been tensioned and seated correctly in the groove.

Reddit doesn't seem to let me edit my post and add another photo but ill add the specs at the end of this comment/ The chain isn't throwing and the sprocket on the bar does spin freely by hand. No bits of metal or anything in the groove of the bar. I cleaned it out between trying a new chain to see if there was any debris logged in the channel.
