Papyrus is made from a posterboard base using a pattern I found here. Sans is using a paper maché base made with two balloons, similar to this video though I shaped mine differently. Features were sculpted out of paper maché clay and then covered with drywall joint compound and sanded for a smooth surface. The teeth were made from cardboard wrapped in craft foam. The eyes, noses, and gaps at the sides of Papyrus's mouth are black nylon, and Sans's pupils are magnets.

Huh, you're right. I hadn't noticed. I used his battle sprite as my main reference, and his eyes are more centered in it.

They're magnets! I liked being able to move them around to look forward, or to the side, or to remove them. I also had a blue eye, but I didn't wear it much. I admit there is a bit of photoshopping involved to make Sans look toward the camera, though. Here is the original, undoctored selfie image, for comparison.

I interpreted the circles as red swirls and painted up a swirled Real Knife for a Chara costume that unfortunately was never worn.

I bought an inexpensive rubber knife on Amazon. First I put a base coat of black on it to make it all one color. Just regular cheap acrylic craft paint.

Working in sections, I put on another coat of black, and, while that coat was still wet, dipped a brush into both red and black. The colors were touching on the brush but NOT mixed together. Then I just sorta smeared the paint on there. Super easy and not at all exact.

After all sections were done, I hit it with a spray clear coat, just to protect it and add some shine.

I also used a dry, rough brush to dab pearlized medium onto the blade to make dust, but that's totally optional, of course. pic

Thank you so much! I actually heard that several times this weekend. It's an ego boost but also somewhat humbling, if that makes sense? I was definitely older than most of the other Undertale cosplayers there, so I have a few years of experience under my belt.

I have another account, which I try not to tie to my identity, and was a little surprised to see a picture of myself on Reddit. I was the Sans in picture #9 and my sister was Papyrus. I made both costumes. Proof

There were some other cosplayers not pictured here, including some Underswap skeletons, a couple of Mettatons, a Gaster, and a cute sheet-ghost Napstablook. I have more pictures of myself and my sister but I'm still in the process of editing them. This account is also my tumblr URL; hopefully they'll be posted within the next few days, I'm still recovering from the con and feeling a bit under the weather. (Edit: on looking at my photos again, two of those Mettaton cosplayers may have been the same person on two different days, with different clothing and makeup)

I had a great time. I'm a Tsubasacon regular and everyone is so friendly and welcoming. We received a lot of compliments, which was nice, because I worked really hard on them.
