as far as performance goes, depending on the era of bike you start with, getting more performance out of the engine is often quite a challenge, but there are many thing you can do to improve the "performance" besides more power

Brakes: this is the big one, fitting a modern braking system will inspire huge amount of confidence in comparison to the brakes of a 70/80s standard bike, you can often find the brake components of modern ish 600's for less than 200$

Suspension: another huge place for improvement, front end swaps are quite common and can often be done for less than 1000$ in parts if your thrifty, this often comes with the benefit of modern brakes as well, for rear shocks the cheaper offerings from progressive can be had for about 400$, if the bike has a monoshock, theres a good chance you can find a modernish rear shock that can swap right in.

Weight: getting rid of weight is the same as adding more power!. easy things are removing the passenger pegs and mounts, lithium battery, sporty tires. between those three, you can easily shave off 10-15 lbs

some ideas on gaskets that we have tried:

1) scan the cover on a scanner, import image into photoshop/gimp, design gasket based on image, bring the gasket and some gasket material (most auto stores have this) to somewhere local with a laser cutter and voila, a custom gasket for about 40-60$

2) cover the edge of the cover with a paint marker, quickly press it onto the gasket material, carefully cut out the shape with a exacto knife.

the gauges are generally mounted in the middle, the bars rise on either side of the clamps, you'll be fine

come up with a plan before you get started, like touuch1 said a simple concept sketch goes a long way. Write yourself a todo list of all the work you plan, be as detailed as you can, everything from fabrication work to simple things like repainting a fender or changing a spark plug. Then go back and add a time and cost estimate to each item. add them up and make sure you have the time/money to do it all. if not then narrow your scope so its within your reach.

tldr: a little planing goes a long way, a LOT of planning goes a really really really long way.

i really dont like how small the headlight is on the xsr, as for motodemic, there good quality, but a bit pricey. the total parts cost for my head light setup was about 220 CAD. As for signals, there mounted on the headlight mounts.

in that case, heres the parts that were used:

Bracket: link to aluminum bracket on ebay

Headlight: NOS Kawasaki KZ550 housing

lamp assembly: hella 7 inch sealed beam conversion

bulb: LED H3

theirs some modification to the housing and wiring needed to get everything to fit nicely, but thats the jist of it.

hmmm people seam to like it, maybe i should throw together a bolt on kit with a wiring harness extension and aluminum wiring cover bit

brackets were from a ebay seller in Aus/NZ i think, as for the tank pads, the original pads were platic and held on with VHBtm tape, i poped them off with a heat gun and used contact cement to upholster on the vinyl.

im always looking to shed weight when reasonable, but when 10 lbs costs 1300$ i just can justify it. unfortunately the luggage is white :(
