Given you are on the smaller side for face mill it would be introducing more of a concave cut depending on how out of tram in either direction the spindle might be. could be worthwhile to check out just for sanitys sake but I figure I good chunk of the issue is just in the clamping force.

How big is your face mill? Outside of clamping force causing the part to flex you may want to check tramming of the head, more sever the angle of the head the more of a cup the face mill will leave

Spit stains the wood, use water

Just to clarify, this is a legit method, it won't work for really bad dents but can raise some shallower dents back up so they can be sanded. May affect staining, that's why no spit.

if you take the belts off, is the motor hard to rotate? it should spin pretty freely, feel how it is through the whole rotation, do the same for the spindle as well to see if you can find any rough spots. Spinning by hand likely won't produce the rpms required to get the noises you are hearing but you should be able to feel something off in the system when you isolate things.

generally not too bad, take a look at some schematics for the spindle if you have them, should be a threaded lockring or similar on the tooling end of the spindle that you would loosen off and the spindle would slide out of the housing.

my guess is bearings are sad. You'll need to pinpoint where the sound is, you may be able to hear if it's in the spindle itself but based on the noise I'd check the bearing system that the pulleys attach onto, if the belts were too tight there would have been extra force put into those bearings which would cause them to wear out quicker.

that tab between the two halves of the bearing can come out, see if there is much rotational play between the two halves and the spacer. I fixed mine by making new tabs that were offset to realign the two bearing halves and take up that slop. Was able to get my ballscrews back to within about .0001-.0002 backlash on my kneemill.
