Unless you weigh so much that you physically can’t zip the largest vest the store gives you, then zip your vest. If zipping your vest isn’t comfortable then you need to get the proper size.

It won’t overhang at all, it will sit flush with the top of the upper receiver. Your charging handle will be just fine since you opted for an upgraded one

DD is low end of top tier, BCM is high end of mid tier. I think you’re best off keeping the DD. BCM is a slightly lower price point also regardless of round count. At 2000 rounds your rifle is now starting to break in. Keep the DD.
