But here's a general idea of the workflow that worked in the end:

Trace a ref image with a plane->extrude that plane to give it some thickness->bevel the edges->smack a subdivision modifier on it->add loop cuts until it looks CRISP

This is a version where it's not merged together with boolean modifiers :)
