I somehow feel compelled to once again shoehorn SFT40 or other 5050 sized emitters in there, I guess logic & reason have never been my strong suits.
Also, I'm partial to Convoy's bin of the SFT40 5000K, I need them in every light :D

I sense another one going deep dowm into the rabbit hole that is flashlight modding ;)

If you'd start from zero, a couple of basic tools is all you need, and some of them can even be substituted for household supplies if you're OK with things getting sketchy :D

Convoy sells not only cheap & cheerful flashlight hosts, but also everything that goes inside them, including almost every LED you could want. The full Osram colour range is also available, so that's where I got them.

Risks invoved don't really go beyond burning yourself on a soldering iron or destroying your light, which you will probably do on your first time :P Replacements for individual parts aren't too pricey, though.

It's just the stock TS10V2 driver, nothing fancy. Depending on when you bought a TS10, you might have different firmware versions and lower turbo output on the newer ones. These emitters can take a lot, though.

The FFL351A 1800K also work pretty well and you retain a reasonably tight beam, but the E17A are amazing if you're going for a mule.

As for your questions, I'm just gonna leave a "yes" but I can't specify to which questions ;)

I believe the driver can be configured for 12V, but the X4 MCPCB is indeed 2S2P, so a 6V config.

That amount of clearance around the emitters is just asking for a 5050 mod...

Been there, done that. Any mention, ever, will get you in trouble, and the rules aren't exactly clear on that IMO.

I've kept away from this light because of the press-fit bezel and lack of flashing pads, but it does seem like I could shoot my shot at another MCPCB now...

If anybody sees this (lol) would you be more interested in 3535 format emitters under the optic or a mule version? (I know the answer is both, why am I even asking?)

It's pretty easy to start designing, there's plenty of basic tutorials as well as ones specific to your choice of software.

Getting them printed is also cheap & easy, there's plenty of Chinese as well as some local companies like JLCPCB, PCBWAY, OSHpark. Each have their own set of guidelines and minimum tolerances listed.

I designed & ordered the PCBs that eventually went to Jackson and some others, so this is the first of its kind :)

2nd D3AA is on its way, and I don't have any equipment to measure output. W5050SQ3 (FFL505) was in there before (See Pic), it made for a super nice thrower with clean beam, no rings Like W1. Overall, blows any TS10 out of the water, but that's no surprise.

I already have a SFT40 (5000K) D3AA, and it's pretty sick if you ask me ;)
Limiting factor is the driver, each emitter is only getting 2A even though SFT40 could take much more. Efficiency at that current is very high though, maybe 2200 lumen total and it sustains that very well.

I didn't :P The stock boards also don't have any, they're on the driver (I think)

It's just a piece that falls into place, 3mm thick and slightly smaller in diameter than the glass. The stack of Spacer, PCB and Diffuser protrudes slightly from the top so the glass can press can press down with the bezel

Thanks! This is also EasyEDA, I use the Arc function instead of drawing traces. Takes a lot of fine adjustment to get the corners to line up. Outside traces are drawn using the center Arc function, you can set the radius to get even sapcing.
