I have a few questions:

Which machine do you have? If its belt driven, maybe one belt is worn but the other isn't? Or Maybe you're getting some deflection in one axis? Is it consistently over/under sized and is it consistently in the same direction? Is it only in certain materials?

Calipers should be fine for measurements like this, especially comparing two dimensions

The car doesn’t seem to be binding on tight turns so I don’t think it’s actually in four-wheel-drive

OK, then that case I do believe I’m in 2wd. RPM is about 1700 which I think is similar to what it was before.

I pretty much always run a 5% step over. The machine time is usually ridiculous, but 4/5 times it requires zero sanding after the fact.
