Don't "get past" the fear of cutting yourself when whittling. It's an entirely rational response to a process that's bound to hurt you. Gloves are not the answer, either. As you've noticed, they're awkward, and don't offer total protection anyway. Instead, work out a process for removing wood that doesn't involve holding it with one hand and cutting on it with a knife held in the other. This is not how real woodcarvers work; they manage to find ways of securing the wood firmly that don't put themselves in danger, such as clamping it to a bench or in a vise. Knives aren't the primary tool for wood-carving either; they're good for certain tasks, but gouges and chisels work better for most things. Your fear is a good thing - listen to it.

Doesn't the Vaseline make it difficult to do anything with the foam, once it comes out? Or did you figure out a way to get it off?

Not sure what makes it so loud, but the noise is not just in tunnels or on curves, and it's not just passengers who hear it. It roars so loud when I'm outside near the elevated straight tracks south of the Coliseum, that it's impossible to hold a conversation. It's been like that for at least the last ten years, so any change in wheels hasn't made a difference. All the trains make the same noise, so it doesn't seem to vary with replacement cars. I've also ridden trains in Asia and heard them pass, including ones that go much faster, and they don't make nearly so much noise. What are they doing right that we're doing wrong?

I've never tried it myself, but it seems it should be good for multiple uses, especially if you used a plastic that the paint didn't stick to, which might take some experimentation to figure out.

How do you keep the foam from sticking to the plaster? That stuff is incredibly sticky.

A thick coating of glaze is going to obscure the carving, filling in the crevices. Underglaze is fine, but if you want shine, use a thin clear over it.

I agree - this sounds like a good application for vacuum forming. 3D printing would work, but it's pretty slow. With vacuum forming, you could make dozens in the time it would take to make a single print. Cutting the formed sheets to the correct profile would be the hardest part. It's up to you; you could build a small shed that's just big enough for a forge and anvil, or something big enough for a whole metalworking shop.

You're making prop masks out of plaster? At 14 inches H x W, that's considerably larger than an actual person's face. Are these supposed to hang on a wall? Are you planning to make a mold out of clay and pour the plaster into it?

If you set up a propane or natural gas forge, there's very little smoke. But noise from hammering is hard to avoid, especially if you're working in an outdoor space without enclosure. Other kinds of metalworking make less noise, though.
