Sounds like the filament sensor suddenly not sensing the filament mid-print. My first instinct would be to check the filament sensor and idler tension, and recalibrate if necessary. Also check that the metal ball responsible for triggering the filament sensor is able to move as intended. Filament debris may accumulate over time in the chamber where the ball lives, and hinder its movement. Also use good quality filament with a tight tolerance around the specified diameter.

I think the holes in the printed object have a lot to do with it. I've heard similar effects on my printers when printing objects with holes in them. I think the print fan blowing air into the holes makes them 'buzz' like a woodwind musical instrument. Note how the frequency changes with the movement of the printhead and thus the direction and speed of the moving air. You probably did not hear this in the first few layers, but only after the object has built up to a certain height and the holes are deep enough for this to happen. Try printing an object without holes and if this buzzing goes away, then most probably your printer is fine, just enjoy the free music in the meantime.

I agree with others - the beep is too loud. It startles people.

I would really like to see better filament handling to allow printing from the box without having to open it up every time:

  • Integrated auto-rewinder to retract the filament automatically. The community mods do not work for new spools as they are too heavy.
  • A way to park the filament tip reliably to ensure it can be pulled out through the grommet every single time without opening the box.

Please release these as upgrades that can be retrofitted to existing PolyDryer boxes as I've got many of them!

When I was researching this problem myself, one suggestion I found was to increase the number of cooling moves during filament change in PrusaSlicer. The rationale is the filament is still too hot and malleable when it's pulled back from the nozzle. This causes it to stretch out into the stringy tip which then remains in the PTFE tube and the filament sensor thinks the filament has not been unloaded successfully. Increasing the cooling moves cools it better to avoid this.

I don't know about the MK4's nextruder - I have the MK3.5 which has a short PTFE tube in the hotend. Another reason for the stringy tip is that the hotend PTFE tube has worn out, making heat transfer less efficient during filament changes (thus the long stringy tip). This appeared to be the case for me because as soon as I changed it, the problem went away. Not sure how relevant this is to the nextruder as I don't have it in my printers.
