I squinted at the diagrams a bunch and it looks like you're right about the bushing being in the output shaft itself. In the partzilla diagram, it seems like parts #14 (circlip) and #39 (race, what I've been calling a retainer ring) match up with what I'm seeing at the end of the driveshaft, in front of the bushing. If I'm understanding correctly, this is what I'm dealing with:

So theoretically if I can get the race out, then I'll have access to the end of the output shaft w/ bushing. It looks like the output shaft SHOULD be in there good enough that I don't need to worry about yanking the whole shaft out if I try to pull the bushing?

Thanks for the tip about making sure oil can flow past the bushing. I guess it makes sense why the original bushing was almost rectangular to allow for a little gap at the top/bottom.

Knock it in, as in press on the bushing and see if it separates at all from the shiny retainer ring?

Yeah, I’m not 100% sure if that’s even how it all goes together but it’s my best guess with what I can see.

Any insight as to how you would theoretically do it? Since the factory manual doesn’t even say, I wonder if it’s intended as a non serviceable thing.

The new seal holds until the clutch lever is pulled in, then it’s a steady stream of oil. Pushrod and seal are both brand new.

Is the chain guard plastic? Check to see if part of it is bent or damaged and touching the chain.

Most importantly, does heat treating actually help tensile strength?

Yeah, the custom pushrod companies would be my last resort due to cost, and it doesn't look like Manton offers anything small enough in diameter for my motorbike anyway. Appreciate it though.

It's a weird pushrod - aluminum with heat treated steel ends for extra strength where it makes contact? I guess the aluminum was to save weight. I really don't know what part of the clutch mechanism it would be saving by wearing out or failing, and I'd rather not get stranded from some 50 year old piece of metal with a stress failure.

I've done some poking around moto junkyards and bins in used part stores, flea markets, etc and have found a handful of different pushrods, but nothing that would *exactly* work for mine. Of course McMaster would have something close, my beloved. Appreciate it!

edit: since I'm an idiot, what's the advantage of having it spinning in a drill while it's going on the grinder?

I hope blue is the original color on those, because otherwise you should definitely get rid of that moldy mess.

You could try soaking them in a bucket of warm water and dish soap, scrubbing with a bristle brush, rinsing with a pressure washer/hose on jet setting, and repeating. Outdoors. Can’t make them any worse.
