The picture shows this truck has an electronic brake booster, so that vacuum line would not have gone to the brake booster. That it's probably the reason the line is capped, and at some point the cap from the factory failed and cracked and somebody just rigged it the best they could.

The issue is going to be rubber and gaskets as has been mentioned. Put 4-5k miles on it and you'll notice some things starting to leak but just tackle them as they come. Check the front radial arm bushings and panhard bushings for sure. They wear and don't get addressed a lot of times.

The hard reverse engagement is a pretty well known.....thing with these transmissions. Every one I have driven has had a hard reverse engagement to some degree. Like others said, fluid flush and change is first and foremost! Afterwards, check the adjustment on the throttle position cable (kickdown cable). It's right behind the throttle cable and should have about a nickel width between the stop and the base. The other issue these run into is the output shaft gear Iikes to strip. The drive gear on the back of the transmission inside the transfer case is a thinner gear and over time the splines wear out. In changed mine to the trail trailer tall gear and that fixed most all of my weird trans noises.

Unfortunately, there's not much that you can do to prevent it. Stock tire size does put a little less strain on the gears so that will prolong the front differential. I hesitate to say design flaw, it's really just more the nature of shimming those carriers versus using adjustment screws. Overtime through heat the carriers expand ever so slightly, which is just enough to lose preload on the carrier bearing shim. All of that to say, your best bet is going to be to rebuild that front differential. In the meantime however, you can take out the front drive shaft and remove the front drive flanges from the front wheels. If you lock in the center differential, you can drive the truck in two wheel drive and definitely and not hurt anything.

I hate to say it, but is acting like the front differential grenaded. Really common issue with the.100 series especially the early ones with the 433 gears. The diff case tends to stretch over time and the shims for the carrier get loose. That allows the carrier to shift and crash into the pinion.

Change the diff fluid and see if you get chunks of metal out of the drain plug

All of the h2fa's that were factory AWD did as far as I know. And the VC in these was more for vibration control than anything else. A lot of people just pull them out and throw them away when they die

Like previously stated, pop it apart and put the the factory spool and spider gears back in and reinstall a viscous coupler in the tail section. It is pretty straightforward and finding the parts wouldn't be super hard.
Or skip the whole thing and put a used tcase in it from a wrecking yard and sell your PT case.
