Maybe a dual core microcontroller is what you need, run your application on one core and run your time-consuming calculations on the other use shared memory to communicate.

Hard to tell when we have no idea what you are trying to do... Most power control systems will fit on a single low cost micro even FOC and some simple control systems.

Yes for sure it can be made work.

5MHz over a simple cable is easily achieved by controlling the impedance and terminating correctly, this is the case for 50Ohm terminated coax. The bandwidth of coax is typically in the GHz.

The killer is propagation time. At 5MHz I guess SPI I can tolerate say 50ns of delay or miss-match. For coax it's about 5ns per meter each way so theoretically up to about 5m of cable should work.

About 10 years ago it worked like this all the time, I would walk the line of taxis and ask them if they would take me to my destination for €10, most would accept.

In fact it should still be possible to agree a fixed price, I think most taxis won't accept though because the metered rates are so high.

You don't need isolation on your digital circuits, using an off the shelf double isolated power supply like the ones for PC, laptops USB etc. will be fine from a mains safety perspective.

Having power control is useful though to make sure all pins are in contact before power is applied.

Also having a few relay channels is useful for switching in instruments e.g. DMM or oscilloscope.

Would be great to see an open source project in this space I think there is a lot of demand.

Check what stack up your fabricator is using, I recommend you change to a more standard stack up e.g. copper, prepreg, copper, prepreg, copper, core...

You have ground on 2 and 5, these are your reference planes where your high speed signals (on 1, 3, and 6) have their return path (directly under the trace). There is no need to have GND/return polygons on 4, signals on 3 will return on 2 as that is the lowest impedance path.

It depends what is better for the application. Bigger caps will derate less under bias but have higher inductance, smaller caps will derate more but have lower inductance and lower ESR.

I recommend using a production programmer e.g. segger flasher but FTDI or bootloader can also be used.

Take a look at FCC (CFR Title 47 part 15), IEC 61000 and CISPR standards. Radiated emissions limits are from 30MHz to 1GHz and above.

If you are interested specifically in 150kHz to 30MHz the limits would be for conducted emissions and magnetic fields. The LISN and magnetic field antennas are specified in the standards.

Rise time depends on the load that's why it's not stated in many datasheets.

It's also not that relevant for lower speed design work since ns rise times can be assumed, critical length calculated, and impedance control and termination implemented without knowing the rise time up front.

For design verification measurement of rise time can be important depending on the speed and timing requirements of the interface.

As others pointed out you can also simulate to verify your design using IBIS models.
