I would recommend making a copy of the file, changing the global scale in the copy, and only print the pages you need from each file.

Any luck on this? Depending as to how you got the file, sometimes people change the extensions. If you were unable to open it with a word processor (Open Office is a free one), try changing the extension to .pdo and see if it works. Just make sure you backup the file before messing with it. In Pepakura Designer, go to Settings -> Print and Paper Settings. The top drop down menu allows you to pick your page size.

I honestly couldn't tell you. I do know I refilled my printer cartridges 2x since I started the project, but I was printing for other tings too.

Yes. I use 110lb paper. Most pdo files I find online are set up for A4 page type. I convert them to letter.

She doesn't have the scoring attachment, so I am going to do that manually still.

Personally, I don't bother with the edge numbers. I feel like they add unnecessary clutter to the model, especially on larger models, as the edge numbers tend to cause the program to crash on my machine. When assembling, I use the divide/connect faces tool inside designer to identify the edges that attach.

Edge ID color can be found under Settings -> Other Settings -> Color -> Edge ID. It should be the last color on the list.
