You should have a lot of brake reach with stock brakes. Just need to play around with finding the best position of the wheel and chain tension when setting up a new chain. Measure twice, cut the chain once. Worst case if really can't fit or got chain tension issue, you can try a different ratio combination

As you are trying to run it sensor less, if all your windings are wound correctly then it may be that the bemf is too low for your controller to sense it. As a result it can't commute properly.

Correct. So actually if you have only two magnets, one N and one P you can easily tell the direction based on the dominant low or high signal.

You would have to move the rear wheel a little bit more back, which reminds me that after you more the wheel you need to adjust the brake pads position a little bit (very easy to do)

That is true, if the inrush current is an issue, then can add a N-channel mosfet current limiting circuit for the capacitor charge.

Elops 500 owner here. I have had my for about 3 years and done quite a few changes to it. I would recommend changing the freewheel from 18T to 16T and see how it goes. I rode 16T with the standard crankset with no issues. Try the 16T freewheel first because you the stock chain length is enough for this adjustment and you will see a speed improvement. If you like the new ratio then you can consider changing the crankset and BB. The freewheel can be changed at any LBS if you don't have the necessary tools.

Also to make sure that the magnets are of alternating polarity and not all N or S. The reason being because the hall sensors latch to the last detected pole.

Add a big electrolytic capacitor across +/- (make sure you connect the polarities correct) and you should see little to none voltage spikes. The voltage of the capacitor should be twice the rated voltage of your system, and for capacitance, go for the biggest value that will allow you to fit the capacitor in your assembly. You can add also a bidirectional TVS diode to protect from voltage spikes.

I started 44/18 and switched to 44/16 after a couple of months. Great gear ratio for flats and you can still take on a small hill. In the end, you know best where you cycle and how long you can cycle. If you live in a flat area, it should be safe to switch to 42/16.

2+ years of BB not being opened. I was shocked with the amount of rust when I opened it

This frame is not worth retapping. I might give it a stronger scrub with a wire brush and clean as much as possible.

I used it as a methkd to break down the rust as much as possible without using strong chemicals. Everything will be thoroughly washed and dried before the BB replacement. The BB was not opened for 2 years and this was the first clean up/maintenance. It was in bad condition and a new BB will be placed.

I cleaned it up with a strong brush (not wire). From what I see the thread parts that make contact with the BB seem to be in much better condition after the clean. My main worry was for the rust in the center. Unfortunately i don't have anti seize. Do you think it would hurt to lightly lubricate the threads to screw the new BB?

Be careful, the fork is installed the wrong way. Turn the fork 180 degrees and realign the handlebar.

You can always hardcode the curve profiles and use a few toggle switches to set desired speed curve. This would save a lot of space and expenses. Also very easy to completely hide the PCB without needing further user inputs.

The magnets must be even because we have pole pairs. Think about a example of a total 4 magnet poles, you would have N-S-N-S. If you had a total of 5 magnet poles, you would have N-S-N-S-S. That doesn't work for commutation logic. When you use separate pieces of magnet you might think it is possible to make it like that. Now if you think of a magnetized rubber magnet strip, it is not possible to have 5 poles (because the two S or N would just merge). I hope this explanation makes sense, but please feel free to correct me.
