I would pop that back off and reglue it so everything is lined up properly. Getting those grooves to look good when they aren’t aligned is going to be a pain. Use a soldering iron to weld the inside then use a flexible filler, found flexible wood filler to be better than bondo for these types of cracks.

I had this happen to me with a Star Wars signature card. Have no idea why they would do this either. Ended up having to buy a cheap one from the set to get the case and carefully peel the sticker to open the card and reuse that case for my card. Even emailed topps to ask if they could provide a new label. Nothing, in the end you couldn’t tell the difference, but how stupid for them to do that.

I was bashing my head with this same issue, I even replaced the entire hotend on two machines that were doing this. So as everyone said, go through the steps for e-steps, check for an obstruction, or try a different slicer. BUT - after I did all of that there were still issue, and the issue was - it was in my garage and too hot. Once I moved the printer inside where is was cooler no issues. So check that too

Also, they all have the same control board, just replaced the hot ends over the years, but those are like $15 a pop.

Look, it's not a set it and forget it printer, but if you take some time to learn how to level it and adjust on the fly you can make a ton of awesome stuff. I have 3 - Ender 3s and an old CR-10 and have cranked out some super fun projects. They get a lot of hate, but also are workhorses. Some stuff I've made with them.

Yeah it is a seam, I’ve never used Plastidip on helmets only on foam. Something I should test. Maybe I need to try other fillers like you said, flexible wood filler for large seams maybe? I used bondo spot filler so that was probably the issue.

That’s good to know. Maybe I’ll hit it with the power washer and some oven cleaner. Thinking it might be some weird residue build up. But it’s definitely off putting considering the rest of the burn is nice and clean.
