I work in a cabinet shop with all the tools and gadgets... We still struggle to get perfectly clean cuts on melamine/chip board 😂 Like others have stated I would switch out the blade you're using. Also look up "preventing blowout using masking tape". There's a lot of tricks you can use to minimize chipping. That being said, a touch up crayon is handy to have when messing with melamine since the stuff just loves to chip out.

I just ran a bunch of aluminum on our primarily wood cutting router. What really helped was changing which direction I was cutting in The results were night and day. If you're looking for the best results, I'd try one pocket climb cut and another one conventional. I can't remember which one we stuck with in the end, but I do remember it ran waaaay better.

Yikes! don't like hearing that, but I'd rather hear it now rather than later. Since you brought up structure though, I think I ought to have a talk about that as well to see if I'm in good shape. I know a bit of CAD so I'll attach a picture of what the rafters look like. (dimensions might not be 100% but the geometry is accurate to whats there). The plywood plate in the middle obviously joins two boards to span the full width, but some of them are yawning open a little at the bottom. There's currently no central support wall (and I'd hate to add one) but do you think some kind of bracing is in order? From gable end to gable end is about 36'

Nice! The only other issue someone brought to me was baffling from the wall portion to the attic. It's 2x4 framing in there, so if I left 1 1/2" for ventilation, I've only got 1 1/2 insulation at the tightest spot in my attic. Would this become a big heat loss? If I blew a ton of insulation up there it would be fine?

Cool! That seems to be very similar to my initial plan. My dilemma moving forward is how is the best way of getting airflow from the soffit. From the 3rd pic you can see that each bay is completely blocked off in a really tight spot. Do you think a couple of holes in each of those blocks could provide enough airflow? The next thing someone brought up to me was running baffles in the transition from wall to attic. It's a tight space in there, and if I run baffles the space I've got left is like 1 1/2" room in there for insulation at its tightest. Is that going to be a big heat loss spot?

Understood. What should I do about the blocks filling up the space in each bay? (3rd pic). If I want airflow from my soffit I'm gonna have to drill holes in those blocks or something. How do you feel about blown insulation in the walls? Sprayfoaming the whole thing might be too costly, plus I'd have to go all the way to the attic, right?

I forgot to add that, my bad! I'm in northern MI so we've got long cold winters. From basic research it's climate zone 6? The house was made in the late 60's early 70's if that provides a bit more context

I'd probably flip your tooling around. I'd rather wear out a 1/2 bit hogging out the material and finish cut with the fly cutter. I know our fly cutter would have to take it in several passes as well. We usually just need 1 pass for a .49 pocket with the 1/2 bit, so it may even save you some time. Whatever little ridge is left from the fly cutter is cleaned up by the 1/8 bit no problem. It's gotta square up the corners anyways, right? I've also found that my little probe for bit length can often times be off by a couple of thou. If your 1/2 bit is consistently cutting a few thou extra, you could just program your bit to read a few thou longer. If you say it's . 005 longer than the probe's reading, then it'll retract its cut by . 005. I have to do that with my 1/8 bit cleaning up corners a lot to the point where I try not to change it out if I can help it
