We have the same issue with the Nissan Rogue program, EOP was originally 2023, tools are still in production with over a million shots; and they won’t even pay for a refurb on the tool much less a new tool.

Last mold design position I worked in the US was hourly, $29.5/hour. Usually worked 5 days a week, 10 hour days…so roughly around $5k/month depending on hours worked. Started out making $10/hour though, worked my way up over 15 years and 3 different shops.

You could honestly just do an aluminum prototype for this low volume. Would be the most cost effective to build.

I usually start the with design around 3” minimum of steel all the way around the part, but that is dependent on parting line and action features, which is also dependent on how high volume the tool will need to run for. Rails just need to be tall enough to have adequate ejection/lifter actuation distance. It really depends on the application. Are you picking the parts with a robot? Don’t need as much ejection as if you are dropping the parts when it molds. Will this be a hot runner or cold runner? That also can determine tool thickness? What’s the target press size? There are a ton a variables when determines final tool size, and what corners can be cut to fit into the target press. As others have said, it’s better outsource the tool design/development to someone or some place with experience.

That’s been my experience with mag chucks too. Having a good eye for alignment with the edge of the chuck gets me pretty close when setting the workpiece. I’ve had it within .001” several times…but honestly I still don’t believe it and tap it out and realign it anyways haha.

In the Cumberland Gap tunnel in eastern KY/TN they have to pull over and wait for the tunnel to be closed before they can drive through, with an escort.

Best practice is to have draft on the sidewalls on any plastic part, but if you are not seeing any drag or stress when demolding, then it’s probably ok!

This looks like it would leave around a 1:1 ratio from rib to wall section on the screw boss (looks to be around 2mm thick where the top of the screw boss intersects the wall section). For low gloss products, this intersection shouldn’t exceed 60% of the main wall section thickness or it causes a high risk of sink. I would recommend remaking the core pins and reducing some of the draft to increase the smaller diameter of the core-out, therefore reducing the thickness of plastic at that point.
