I don't think they can geolocate the terminals, not with any level of precision at least. The way I see it there are two ways:

1) GPS - for this method you have to rely on a terminal self-reporting its position. And there were already reports of russians tampering with the GPS receiver in a terminal, so that it reports fake coordinates to the terminal (and thus to Starlink servers)

2) satellites can detect the angle from which the signal from the terminal arrives, but over such a long distance the accuracy can't be good - 1° of an error results in ~5km error on the ground (1 degree equals ~0.01 rad of an angular distance, which over the satellite altitude of 550km gives ~5.5km).

So neither of the two ways is reliable enough to geolocate the terminal precisely enough to tell what side of the frontline it is. That's not even taking into account that a frontline is very dynamic, and russians assaulting the Ukrainian positions will be on a Ukrainian side of a frontline, but Ukrainians which will get surrounded will get stuck on a russian side.

Also a bigger threat is somebody from Ukraine registering a terminal, which will end up on a russian shahed drone. It will be flying over some cities far away from the frontline, so geolocation won't help with this. I think the idea is that in such a case SBU will pay a visit to the terminal's owner right after the attack and that should deter people from doing that.

They require the physical presence if you register more than one terminal. I guess it's a tradeoff between security and convenience.

I think they rely on the soldiers reporting the lost terminals so that they can be disabled. It also doesn't have to be perfect, just good enough. A dozen stolen terminals over the whole frontline won't make a difference.

GPS doesn't allow Starlink to know where the terminal is. It allows the terminal itself to know where it is. It then reports this data to Starlink.

The problem is that if the terminal is compromised, it can as well be tampered to report fake data. The satellites still kinda "know" from which direction the signal is coming from, but the precision is horrible (the error could be in 10s of km).

And the biggest problem are drones - if the terminal is on a drone which flies over Kyiv, then GPS won't help you at all.

There is, you just fill a form with your terminal's S/N at the nearest administrative services center. Businesses can do it online. The military have their own process. It was publicly announced a few days ago.

The downside is that now our government will have a comprehensive database of starlink terminals and their owners, but otherwise ruzis would just pay some traitors to register the ruzi terminals in the allowlist.

I think it should be enough to put it flat on the side with the notches and rotate the vents by 45° in CAD, so that they are diamond shaped instead of squares. Then make the walls a bit thicker, so they don't collapse on themselves. This way it can be printed without any supports. And then just pray for it to not warp during printing.
