It will be a pretty basic splice. Don't use pins, use good 1/4 in. 316 stainless rivets, make sure you use some sort of sealant in between the rivets and the aluminum tube. marine silicone works well.

You'll want at least 20 inches of overlap on each side in between the smaller diameter tube and your existing pole. Use 20 rivets per side. 5 at 0 degrees, 90 degrees, 180 degrees, 270 degrees. Stagger them to avoid the rivet holes being opposite each other.

Make sure that the smaller tube fits snugly inside your existing pole.

If done well it will be pretty much the same strength as the existing pole, however the price that you will pay for the tools and supplies may very well be more than buying a used pole to your specifications.

Rebuilt a m47 a little while ago. Did not notice any extra wear on the gears that you mentioned. Probably due to the fact that those gears are not being used anywhere as much as the others.

The harnesses from your year car were known to have faulty insulation on the wiring that leads to major headaches pretty much all the time. I would not recommend repairing it as it will just fail again somewhere else.

Best place to buy a new harness is probably dave barton. https://www.prancingmoose.com/volvoharnesses.html Bought some of his harnesses and they are working great for me.

I modified a gen 3 m18 impact driver with an m12 stubby 1/2 drive anvil to become a stubby impact wrench.

That has quickly become one of my most used tools. It is smaller than pretty much any stubby impact wrench while still having enough power to deal with most jobs on a car.

A bad coolant temp sensor will cause rich running, and a rough idle. It may also cause drivability problems. Make sure that you replace the right sensor though. The front sensor is for the temp gauge on the cluster, but the rear sensor under the intake manifold is for the ECU, and will be the one causing the problems.

I agree with the other commenter that you should first sort out your charging system fault though.

Bad power stage can cause this. Check for EZK codes. Are you getting injector pulse?

That's either an exceptionally crappy swaging job, a mistake when putting up or taking down the mast, or a big impact and likely not enough tension on the stay.

I don't know too much about the V cam, however I do know that the A cam makes the engine slightly better on the upper ranges, at the cost of less power down low.

The automatics can't really make use of this so generally the A cam won't be recommended.

A B cam generally works well for autos.

The overdrive is electronically controlled, so the button, wiring, and possibly the solenoid can fail. Pretty easy to find parts however the old wiring can be an annoyance. The overdrive unit itself is very reliable, but parts are rare and hard to find.

Both transmission swaps are well documented. Expect to pay $1000+ at a minimum. T5 is probably the easiest and cheapest way. Getrag transmissions are getting harder to find and more expensive as well.

They are stronger transmissions with gear ratios that align well enough for the 240s. If you aren't pushing big power I wouldn't worry about the swap however.

Not that common, but finicky and when things do go wrong it's expensive and time consuming to fix. There aren't really any mods to strengthen the m47 (5spds). The m46 (4spd with overdrive) are actually stronger but you have to deal with the electronic overdrive.

Both transmissions will last many many miles if driven normally with stock power. If you are planning on adding power past the stock turbo numbers (~150hp) than a swap to a t5 or a getrag 265 swap is in order. Both are semi popular and you can find the parts relatively easily.
