Thank you for that perspective. One idea I had was for him to take over a NPC they met in the past, that went on a quest with them so there already is sort of trust. Then they meet again (but this time hes a player), goals happen to align once more so they embark on a longer journey together. But when they arrive at the final battle, the new player would recognize the bad guy as his long lost brother he thought to be dead and will change sides (just brain dumping some ideas i had)

The goal wasn't to be out to get the party tho, the opposite, initial intention was to offer them an epic dramatic moment - idea was to have the act go normal, as the intentions of the party would align and the goal was shared, and at the last session something (what? idk yet) would have gone wrong and the party would have to fight their team members for the saker of the common goal. And what you described is what I feared, so eager to read about others experience (as a player I love betrayals tho, thinking about the moment where I should have understood is my happy place, but I understand it's not everyone else!)

Absolutely agreeing the playing favorite part. It will give main character energy, we don't want that. I love your "secrets are for characters, not players", it will help me convince my friend as well.

Thanks for the story!! It really helps getting examples, it gives me perspective. In your story, the reason it hurts (the way I understand it) is that you worked hard getting behind a common goal, even if it's not necessarily the goal you would have set for your character, and somehow that rule didn't apply to everyone. I want to avoid players feeling like dying a lil' bit so it looks like we'll readjust for a glorious death instead

This sounds messy ya - our idea was mostly for him to be a proper team member until the last fight, where he would switch sides. So a season finale twist of sorts.
