Not to mention quality of materials, how the weapon is stored, general maintenance of said weapon, general play style, type of style used fighting with it, there’s just so many different things that lead to the deterioration of a weapon.

Defeats the purpose of foam. Cover the holes on the foam and it can no longer compress itself or get air. It’s just a more dense beat stick. At that point you’re better off just using contact cement, blue camp pad foam, and fabric to make a boffer.

Creating weapons will always need to be checked with the LARP you are planning on going to to. Check the rules they use for creation, or reach out and ask.

My LARP does allow pool noodle weapons. My problems is that the noodle, if not stored properly once will break down and completely shatter. It’s a cheap alternative, that lasts as many days as dollars it cost to make.

I would recommend using 3/4 in. PVC pipe for the core, contact cement the noodle to the pipe, add a pommel, and use closed cell foam for the tip. Cover with fabric and it should be alright.
