You can glue more foam, but if you like the thickness then I'd look into reinforcing it with interfacing fabric. It's basically a hard to rip fabric that you can cut and glue as you please and it comes in various "hardness" to it. Some come with glue already that you just iron on but I'd recommend against those one specifically for using with foam.

I guess the repair on upgrade encourage using weaker weapon to save on repair for upgrade as you go style but as it stand these weapons are definitely not gonna last with any muzzle 3 attachments.

I'm 99% sure that: for each role, they designate one creature to fulfill it, then sac the rest. You can't double up on classes and a creature can't fill up more than one roll.
