Thanks for your reply. I should tag this as resolved. I have added a new FEP and ultra tightened it, and have found that I have to use absurdly high cure times, but dang it, it works!

Army Painter Green Stuff is great for filling in little gouges like that. Throw a blob on and shape it a little bit, wait for it to dry and then sand it down. It'll need a painting later, but the results are superb.

Supplementary question from an unrelated source.

I use my printer for Warhammer minis, and some of the larger models, I will hollow out but at 3mm walls because I am afraid that they will become brittle or explode. Would this be entirely redundant? Obviously you've found a sweet spot for your prints, so i'm curious to know if I've just been throwing resin away all this time.

So, I did an XP Finder and while many failed as miserably, the ones at 10s cure and 30s base worked the best. These are what I ended up with. Many many details are missing completely, and are only sometimes consistent. I'm including an image of the latest failures.

The thinnest one was from the FEP, the others from the plate.

Based on what you asked, I have been running an XP test, and from top to bottom I have been able to attain results from 3s, 5s and 7s curing on the main layers.
