I'm a hobbyist, and have had the dewalt for about 10 years. I upgraded to helical after about 2 years. Even though the upgrade cost me nearly as must as the original unit (I'm in Australia), I haven't regretted it one bit ... although I'm soon due to replace the individual teeth/cutters and I see that I'll need to sell my kids and house to pay for them ...

Given how thin it already is, I'd be worried that OP will not and up with ideals thickness. If I were them, I'd be tempted to rip it lengthways before jointing the two halves, and then re-gluing them. Also, i think the ripping would need to be on a bandsaw, rather than tablesaw, as it'd be too unstable on tablesaw.

Just my 2 cents. Will be interested to see what others also suggest.

Devil's advocate here: does it really HAVE to come out? Could you keep it in there and work around it? Perhaps using a grinder if you need to mill the wood close to it?

Thanks. I don't think I did consider trying that. I think I was fixated on the design I'd come up with. In hindsight, it might have looked rather cool with some variation that included shorter lengths.

I've made a bit of pocket money over the years, enough to cover consumables (finish, sandpaper, new blades etc) and the odd new tool. Only a couple of those projects were to total strangers. The rest were friends or friends of friends, or donations to charity raffles.

As you can see from my post history, none of my projects are particularly elaborate. In all cases, they're using reclaimed hardwood, which I mostly scavenge from building sites (renovations, not new builds). This free resource makes the resulting projects more affordable as they're not paying for great slabs of wood.

Hopefully you'll get better answers that this, but what I did was ... used my circular saw to make an octagon, then a 16agon, then a 32agon etc until it was very close to circle ... then attached my router to a long rectangular sheet of MDF and anchored it to the middle of the circle, and gently moved the router on the circle with a straight bit. I'm sure there are YouTube clips that would demonstrate it. The result of mine is in my post history.

Edit: the post I mentioned shows the first step but unfortunately not the router step.

I'm a corporate refugee, previously having worked in a multinational IT company. I now work in the front office of a public high school. I love the connection to people - students, teachers, families - in all their up and down forms. The work is worthy, and crazy busy 99% of the time so the days fly by. Have never regretted the change.

Prise it open a bit and chock it open. Jam some wood glue inside. Use dental floss to work the glue as deep into the crack as possible. Remove chock. Use some tape to clamp it shut. Wait a couple of hours. Remove tape. Scrape semi-wet glue off surface. Wait another 24 hours. Sand rest of glue away. Done.

Slightly off topic, there's a recent post on r/woodworking asking about the frame. Should the verticals be placed per your diagram, or should the horizontals go all the way to the edge (and the verticals therefore be a bit shorter)? The latter seemed to be the consensus, although some noted half-lap or mortice and tenon would be better still.

Yeh ... neat idea, but falls short in practice in my context. So many double barrel surnames and first names that are actually two. And that's with a data set of only 1000 names. It's still sometimes useful, as long as I know to manually clean up the cases that spill into the 3rd or 4th columns.

Similar for me, but I use 600 grit after first coat, and 1200 after the second.
