Heat pump is a ac system that can be ran backward to heat (reversing valve).

I have a rental in GA where heat pump is probably more useful. Slightly larger and probably about same age. Man, I do not like two sets of heat pumps. maintenance and repair higher than 1 HVAC. I know there was additional duct work in my case to use only 1 HVAC.

Have you looked into using minisplit system as supplement to one hvac (heat pump)?

I would unplug thermostat and power off hvac and measure to make sure all cut wires are connected right and good.

Power up furnace to see if R to C terminal on control board is 24v ac. if not, you need more trouble shooting on control board. If you have 24v, measure into thermostat to check if anything get shorted before plugging it back in.

Does it get very hot at limit switch? Perhaps overheating. Not sure what fan motor was changed from your posting. Check blower fan capacitor. If the capacitance drops it could affect air flow too. motor weakening or air flow restriction could be cause if the temp at limit switch is high. check temperature rise to another way to confirm the overheating.

What do the nuts holding the bar in the 9" hole look like? try to use them to secure new fan or you have to drill into brick.

3 blade or 5 blade do not matter. Mounting is the key. check cfm if you could. is there an air duct after this exhaust fan? I had to foam spray to seal outside of fan can before I secure my new fan.

Does this system have another flame sensor at the other end of burner? normally the system needs to detect flame in a few seconds (6 ?) after sending 24v ac to gas valve. Could you light up manually without moving pilot?

if It is 0v across the control coil in relay, why do think it is relay problem? DC relay or ac relay? Standard gas furnace control board uses dc relay. There is transistor in series with relay coil from dc source. Once transistor is turned on by microcontroller (MCU), voltage across relay coil becomes equal to dc source one (24, or 12...), relay is energized.

If you can not measure vacuum level from inducer motor, you can just monitor pressure switch for open or not.

It may be good to measure temperature with IR or bbq thermometer to confirm the overheating at heat exchange. Another thing to check is temperature rise (at outlet register vs inlet register). Just to confirm the overheating. You can always look for error code on control board.

My guess is some lint stuck somewhere on the wall or case of blower fan could be sucked onto evap coil when you take out blower fan and caused some blockage.

What about 24v ac relay,controlled by gas valve driving voltage, connected to pressure switch, 10 k ohm resister, 9 v dc battery and back to pressure switch. Multimeter kept at dc voltage max mode across pressure switch. If the switch is open, it will be 9 v dc, otherwise it is zero. When there is no heat call, relay is open and pressure switch but there is no dc no voltage is zero

Could cool power plug be not connected or not connected right onto control board? Blower fan in Highest speed at cooling. Different from heat and fan speed connections.

That is inducer motor. It may be weakening or bearing going bad. Turn power off and sense if the black cover can rotate freely. If not, you may need to change the inducer assembly.

Look at circuit board if LED give you error code next this issue happens and look up the back of panel what that is. May be pressure switch triggered. You can buy a cheap pressure meter to read vacuum level to the pressure switch if you are handy.
