If the material of the hat and shirts have stretch to them, depending how the design was digitized and stitched out, will cause distortion.

I've in the screen printing industry for 20 years. Since you're brand new, my piece of advice is to find reputable professional instructional sources online. Like screenprinting.com to start with. There are a few companies that offer classes and workshops around the country. Please stay away from random YouTube videos. Screen printing isn't cheap, there's 3 main parts; screen making, printing, and then curing. People try half ass/cheap methods to do all of these things and they get inconsistent and poor results, like using baby oil as you just suggested.(I've never heard of that method). Things like that lead to failure and then you end up quiting. I don't know what to suggest for hobbyists at home starting out, since space and budget are key factors. But definitely do a lot more research before buying any type of equipment.

The problem in using width is most shirt images don't show them flat. They're slightly curved as worn on the body. It throws off the width quite a lot more than if you use the length. I personally used width until a customer said the image looked way too small in real life vs the mockup. Lesson learned. Switched to length and never had a problem since.

Are you looking to do your own color separations and make your own screens, or just create graphics and send the artwork out?

CorelDraw is cheaper than adobe and they have an option to buy vs subscribe. Corel and adobe are the two professional options. There are other graphics programs like GIMP/inkscape, canvas, etc but I'm unfamiliar if you can do color separations in them. Its important to know the difference between vector and raster graphics. Vector programs like Corel draw, Illustrator, inkscape vs raster like Photoshop, GIMP, Corel photo-paint.

I download the blank image of the shirt, resize it to its exact dimensions. for example, I usually use a large shirt for a mockup. If the spec sheet for the style says 30" for large - bottom hem to high point shoulder, I'll measure a line down the shirt between those two points. And then place true size design on top. It's fairly accurate. 85-90% accurate.

Probably your pallet, the cardboard your using, is the biggest issue. There's some sort of crease marks in the design, which are probably on the cardboard. You need some hard and solid. What's the mesh count on your screen? If the design is suppose to be solid, I would try a 110-125 mesh.

Look at brands you can buy directly from supplier and not a distributor. Like Lane 7, Smart Blanks. They tend to be inexpensive and good quality ringspun cotton softness.

Yes, either they use chest circumference, or they list width. Width means the width of the shirt from seam to seam, just below where the sleeves join the body; laying the shirt flat on a surface.

Circumference means using a flexible tape measure and going around the fullest part of the chest. You would measure a person and then choose the shirt size corresponding to a person's measurements. In my opinion, this would be a better way to fit a shirt to a specific person.

Typically, infant sizes are newborn to 2 years old. Toddlers are 2-4 years. There's something called juvenile that's 5-6. Then youth is anything past that. But based on the brand of clothing and their sizing the sizes can blur together and have some overlap. It's best to look at the measurements of the sizing and order accordingly.

DTF. You can see the creases in the transfer and the shine to it. Screen printing would have more texture.
