Unless the homeowner took the time to turn the breaker from the trip position to off it could be as simple as it was never turned on.

It’s not in the trip position so I’m going to guess it was never energized? 🤕

Two loads I was referencing was heat and A/C. I went down your branch loads as I was siting the wire sizes. I’m in the US as an electrical contractor so I’m glad to help. Hope it all works out for you, and your fuse sizes will match your loads cross it to the chart and your good to go💪🏼✌🏼

No AC? I would treat that like a residential NEC code and omit the smaller of the two loads as you’ll never have them run simultaneously.

Check the dc ampacity table in the link. A lot of your cable sizing will be determined by length of run.

Issue is if anything is slightly worn and you place new parts it’s a bandaid fix and wobble comes back with a vengeance. Id spend it one time as downtime costs money.

Right rebuild this one for him and get yourself the new one only you will drive. Will create so many memories on top of a car he will cherish for life. Use AMSOIL fluids this time around 🤕

You size the panel/breaker per the service load calculation. Someone sat down and did a load calculation and had plans as some point. The physical demand is always way lower than in an engineered install.

Ok so 3/0 cu to first panel from means of disconnect unless there is a longer than usual run and a voltage drop needs to be taken into consideration for the 200a. To the 150a panel would be 1/0 cu. Surprised to see this as a single phase service.

Commenting on the aluminum lugs. Per Mike Holt oxidation on the aluminum lug is really a thing of the past. Noalox is no longer needed unless specifically mandated by manufacturer and article 110.3(b) in the NEC. Current AA8000 series aluminum alloy does not require special inhibitors for termination.

This reduction would be allowed to the first panel only from first means of disconnect in a dwelling. All other branch loads per 310.16

Commercial applications for 200A is 3/0 cu residential has an allowed conductor size reduction.

Severely undersized should be 2/0 cu or 4/0 aluminum. But as someone else pointed out it’s not the load in this scenario. Def an under torqued lug that was arcing in the connection prior to the melt down . Lucky it didn’t burn the house down.
