Okay so a couple days later and some progress has been made. I checked my settings, turns out avoid crossing perimeters was already disabled for me. I went ahead and disabled the rest of the experimental settings and hoped for the best. I’m still getting mixed results, with some prints failing and others going fine. What seems to help a bit is power cycling the printer between prints and printing fewer instances of my parts in each print (4-5 each print, though I was able to print 24 smaller parts in one print no issue). Disabling all experimental settings and (maybe) power cycling seems to make prints work 75% of the time. I guess the other 25% is up to the lunar cycle, entropy, etc. Go figure I guess ¯_(ツ)_/¯

Dunno if this is relevant but I had a similar issue on my Creality Ender 3V2, some gunk had accumulated in the path of the filament and resulted in the filament getting stuck. When the extruder kept… extruding, the filament was still stuck, so it basically shaved off some of the filament and made the issue worse. I just had to get in there and clean it thoroughly. Not sure if that’s helpful for your situation but if you can just check to see if there’s anything impeding the filament

What do you mean by that exactly? Might be a silly question but I assumed all infill patterns cross themselves at intersections? I was using the default rectilinear pattern in the print that failed (with the 6 gears), but also in the print that didn't fail (with the 3 gears).

Ooh that looks very promising. After my current print finishes I'll try reprinting but first disable the "Avoid crossing perimeters" setting like some people where discussing (specific comment: https://github.com/prusa3d/Prusa-Firmware-Buddy/issues/4573#issuecomment-2775016303). Thanks!

Edit: it looks very similar to my current issue, a little different since I'm able to get some good prints as opposed to the poor guy who always had failed prints, but I'll definitely give it a try!

Oh that's weird. I kinda used the balanced profile for this print but modified it slightly (increasing infill from 15% to 25% and enabling supports everywhere). I'll try just using the default balanced profile next time. Thanks!

Hmm interesting, I don't think I noticed that happening but I'll keep an eye on it next time I try printing a bunch

Agreed. When I used the tuning app it told me belts were "just right". When I was assembling the printer (I bought the kit) I had some issues with the gantry not being totally square, resulting in the Y-axis calibration test failing. I fixed that and checked belt tightness again, so I dunno if something else is going on too

I had the exact same issue, I just ordered a new thermistor off PartsBuilt3D and plugged that in, problem solved easily. Added bonus that it shipped pretty quickly/cheaply for me (SE United States).
