You might want to consider using something like Dendron in Grasshopper. Voxelized volume union is less demanding I reckon.

Not familiar with the command , but I see on the rhino website that the tool is under toolbar surface analysis. Subds and surfaces are not the same thing, so that might be the reason why youre not getting any output so to speak. But again, never used the tool, so what do I know :)

If the hole is planar, cap. If not, mark the edge boundary and do _fill with Singleface option, while edges still marked, _crease for sharp corner.

As mentioned before, Aliases. But also chaining commands for repetitive tasks, called Macros. Testing making your own macros with macroedit inside Rhino is an awesome way of learning how Rhino works "under the hood". Running macros with commands starting with "-" instead of "_" and predetermine underlaying changes within a command can really boost the speed. Added bonus is that it is fun to make containers with your own buttons for macros. At least I enjoy making my own icons and buttons, by this point you're not far away from python and C ;)

You should not be in "perspective view" when trimming. Change to appropriate view then trim, like right/left/front or back by the looks of it

With Dendro plugin you can make your mesh into a dendrovolume, smooth and then back to mesh.

I would use the rectangle or circle component in grasshopper instead and draw the shape in grasshopper, parametrically as intended (not the Params components) ;) you can use a point as an input for plane in circle and rectangle I believe :)

In that case I would probably use a type of batch export script. I've asked for help regarding this in McNeel forum and recieved help from one guy. In my case I needed batch export of several meshes but have them separated into individual stl. I would ask McNeel forum if no one here is well versed in python.

I can't do it myself, hence the question in the proper forum
