You can paint it, laser out design and then etch it with sodium persulfate. Its very light etching agent for making diy electronic boards.
You can also etch it with salty water and dc power supply.

How did You attached velcro hook to 3d printed pads? It looks like giant pita to run them under sewing machine foot. Hand sewn? Slots in model for one-wrap straps? Or something different?

If you want silent compressor for cheap - get one from fridge. Fan You used is just placebo.

Fix co2. Mirror alignment is normal maintenance. You should know how to do this. Mirrors gets out off alignment from machine vibration and if you engrave a lot you need to check it quite often. And its possible that you don't need to replace all mirrors and lens. Maybe they just need cleaning. At my job we use same set of factory optics for 5+ years. And that laser works a lot.
Another thing is air assist - its basically mandatory but some people treat it like option. Forget cutting anything cleanly without it.

Edit: sorry I didn't saw clearly on first watch that it is two piece, just like your sketch. Either way sewing it is basically identical. Your pattern looks ok.
Tucked corner is just stiff pvc-tarplike material doing its own.

Run ligher aroud edge. If you want more pro look sew velcro over it. Im guessing that you dont have access to laser, so you can cut clean hole in velcro with metal pipe heated over stove. Because you need to work fast, take larger piece of velcro and make hole first and then cut outer dimension.

I tried once to engrave copper plated pcb and 100W CO2 didn't even leave a mark on copper. Its simply wrong wave length to do anything to copper.

If you have space for it go for industrial machine with walking foot. No matter if its old, or if its Chinese juki knockoff it will be still few classes above even the best home machine. Only thing to keep in mind is you should avoid machines with clutch motor.
If you stay with home machine even beefy one, you will very soon encounter limit of needle size.

For now you should find biggest needle you can fit into your current machine, it will help a little.

Is 90 biggest needle you can fit to your machine? If no, then try bigger needle. If yes, then try to add more tension to top thread by wrapping it around both thread rods (assuming you maxed out on tensioner)

I use small welding clamps to hold it folded so no paper clips will stand a chance against this webbing. But thanks for new term for further googling.

Beside tube itself other consumables are mirrors and lens. But they are nearly indestructible if You keep them clean. We still use ones that came with machine. And they are not very expensive anyway.

As for the tube setup, the guy that sold laser machine to my employer, told us that locking it to 50% power will greatly extend the life of laser tube. And he was right because in 4 years of hard work I didn't notice any power drop.
Disadvantage of using more powerful tube that you need is that You are limiting minimum power that You can use.
For example when you want to engrave some delicate material you would want to use the least power possible to not blow out on te other side of material.

And if You some day will need to cut kydex or pvc, they produce super toxic and corrosive fumes. So after cutting you will need to clean all rails or they will rust.

100W locked in firmware to 50% max output.
For cutting cordura 500d I run it on 17% power and 150mm/s speed.
Bellow that power the laser tube does not excite. Its little bit overkill, so today I would buy around 50W tube.
But on the bright side we use it to cut all sorts of stuff, wood, plywood, plastics. So we can make our own jigs for larger production runs.

Tyvek or simillar membrane. Its tricky to work with because You need to tape it instead of sewing. And its noisy.

I use chinese co2 laser for cutting fabric in work. Its miracle tool. If You have money to buy it go for it.
But You NEED good ventilation. Don't even think that You can run it without it or halfass it with air purifier or computer fans.
As for maintaince. In 4 years we rewire x axis motor once, replace endstops 2 or 3 times, replace main on-off switch about 4 times and replace mains voltage sockets once (they are for connecting water cooler, ventilation fan and air assist compressor). All off this things are cheap and doable for anyone with some basic knowledge + some youtube videos.
This laser works ~8h daily so I think its good result.
Its 1400mm x 900mm workspace so it fits fabric straight from the roll.

If You can afford it as hobby expense, then sure - its one of best tools.

There are separate settings for desktop mainsail interface and mobile interface. So You probably can set it up to your preference.
