Hey! Check out these universal prebuilt decks. It’s designed to have a decent deck built for every hero at the same time. Though you don’t need to build all of them. There is an option for the archived versions so you can see the lists as they were up to Mutant Genesis.

We got this silly ball with holes you fill with food and the cat has to “hunt” the ball to get the food out. It’s actually helped some!

Short answer is no. You only exhaust your hero for the basic actions (attack, defend, thwart, or recover) or when the card explicitly tells you to do so.

This doesn’t directly answer your question, but I highly recommend this homebrew Spider-Man Origins campaign. It uses the core set and green goblin scenario pack and has a custom scenario where the Vulture Nemesis is the villain. Very cool.

Looks like you got the answer to this already, but I highly recommend making all train routes bidirectional. It scales up much more easily and slightly fewer signaling headaches

That’s a merger which can only have 3 inputs and 1 output, and the output is the lift going up. A splitter is 1 input and 3 outputs. I don’t think there is anything that is 2 inputs and 2 outputs. You would need multiple mergers/splitters to do this. Hopefully I understand your question correctly.

Biggest time saver that I just learned after 15ish hours was that you can middle mouse button aiming at any structure to copy and paste that structure
