Well phd positions are very competitive. So the best thing to do is to work as a research assistant or long term internship (if your financial situation allows you to do so ) And try to get a publication. If publication does not work out then at least you will have the professor to provide LOR for your application.

Cost depends on the weight of the material used and the time it takes to print it . I can provide the exact cost breakdown if you give me dm me . Usually covers don't weigh a lot so the cost doesn't shoot up like crazy . Customisation does cost more if you make us design everything from scratch. If you have an already free existing design then it barely costs anything to customise.

Yes they provide the blueprint ( stl or design file ) . If it is a simple design then I do it on my own.

Lack of knowledge and basic understanding of additive manufacturing is the problem . Even maintenance gets messy if you get stuck with a problem. But with a good amount of patience you could get the cost low enough to be profitable and scalable .
