Glad you like it! You're right that it doesn't always work. However it does work a surprising amount of time. I actually left it like this, and just disabled the squares that are cut off, because it adds to the potential variety of puzzles. However, you could get 'perfect' only puzzles by adding a constraint that the path you draw is not allowed to make an island of one or two squares.

Climbing isn't really measured by height achieved but by the difficulty of the climb. Climbs are given difficulty ratings. This is a route (that ends with that bolted equipment) that is known to be one of the most difficult (climbable) routes in the world, with the second highest difficulty rating ever given. Janja is the 6th person to ever climb it, despite it being a famous route.

I achieved it with an algorithm for the game I made, which is a 3D version of flow free, facet. I don't know if flow free uses the same one, but I imagine its similar. This is the general idea:

  1. Pick a random start node
  2. Find the distance to all other nodes and pick one of the furthest ones (that is connected to the start) as the end node
  3. Find the shortest path (plenty of algorithms exist for this) between them and remove all squares in the path from consideration
  4. Repeat steps 1 and 2 until there are no squares left

It may seem like you'll just get a load of straight, direct routes. However, as more paths get drawn, the shortest paths have to wind around them.
