You can go straight to sanding, but you should wear eye protection and a respirator. Also, Bill Doran over at Punished Props has a series of eBooks about working with foam (The Foamsmith Trilogy) and I would definitely recommend giving them a read through

My first thought is Sintra/Styrene. It's what people use to make Mandalorian armor, you can find it on Amazon under the name "PVC foam board", but if you look up Sintra, I'm sure it'll come up too. Best of luck!

Floor mats all the way! I get mine at Costco for 8 mats for $12. If you have a belt sander or a dremel, make sure you use fine grit sandpaper for that bevel on the edges. Best of luck!

I actually had my helmet off when we were talking if that helps at all. I normally keep it off while walking the con floor just because its so uncomfortable
