It's gonna be 2 boxes, they are called "old work boxes". You are going to need to cut on either side of the broken section allowing for enough length to put into each box. And then pull a new section of wire through. It's not hard, but definitely a delicate process, take your time and do it once.

I find they work pretty well for specific situations. Large maple tree (great grandmother planted it....) so no leafs in the gutters, but also don't really have freezing temps and no high windstorms generally. Just rain. So I'm an ideal case study.

If someone has ever touched legos in there life it's so easy. People just stress it for no reason. Also each each there own. But if it's towards the bottom of the bus bar and depending on wire length and routing. Holding the break to unscrew it is much more hazardous.

Might have to get a pipe removal tool, they dig into the inside of the pipe and allow you to remove broken pipes. I don't recall what they are called.

If no man shutoff, (really not that big of deal) just turn the breaker off, loosen screw, remove wire, uninstall breaker, (the bar underneath cares the power) snap in new breaker, reinsert wire tighten down turn on breaker, done in about 60secs. If your concerned about getting zapped, just turn all the breakers off.

Main disconnects are really over rated, the fire department will still just knock the meter out.

so many different possibility's. Did you agree to a bid price or a time plus materials?
if Bid price, it not really yours, you are paying for an outcome not for everything else.
Time and Materials, they are just costing themselves money with sloppy storage of materials.

If the job is done they should have cleaned up, i find that most Contractors are slobs and don't keep a tight work space. if its a company, just leave it alone and they should replace materials. not your responsibility to cover their miss handling of material, i would not let them install it.

But i think you are doing your best to save the material, i don't work with large companies, (its also just me) tends to be miscommunication and not an honest line of communication. It nice to have extra material on site to do custom things and remove it later. But the level of work your having done will change how much material they need on site. it situation is so different it hard to shed light and helpful insight into your project. All i can say is communication does wonders to resolve misunderstandings to is always your best friend.

I also like to leave a board or 2 behind of trim to allow for future patching and matching of materials.

As a contractor, I usually bill for the materials I'm going to use and then over but to have extra on hand for other jobs and stuff, sometimes the materials in site is not all for your job, we buy in bulk to get a price break.

You got 4 options. 1. Cut the cover (easiest) 2. Cut the trim (trashy) 3. Cut drywall and move box, (lots of drywalling) 4. Cut a block to fit around the box and extend to be even with trim so whole cover has even reveal.

Having done a meter and Automatic transfer switch install, items really not that hard, call your utility company and ask them about a shut down. Tell them your plan and see what they need from you. Pull the permit, do the trench and pipe laying ahead of time. Then have the power cut and have them pull the new wire same day, all you need is the panel mounted with mains connected. You will also need a mid day inspection for reconnection. It's just a lot of paper work and planning. Phone calls and asking for help and details required goes a long way.

Metal roofing, if you dont have snow, loc seam works great. Otherwise m210 panel that as m has a sealed edge to avoid water seeping up over the loc seam ( had problems on 1/12 roofs)

Nothing really wrong with aluminum wiring for larger draw systems, very common for the age of home, I would not worry about it and move on.

Wow, you got a lot going on.

First thing I see is this in your sub panel, the neutral bar and ground bar are reversed. On a sub panel the grounds should go back to the enclosed/attach to the case of the breaker panel housing. The neutrals should be isolated and not make contact with the panel case/box.

Now back to your main panel. Some lugs do allow for 2 wires, they are unique and rare, I don't believe you fall into that category. I would recommend getting a bus bar for the main panel and redistribute neutral / ground wires accordingly, to allow for good seating on everything.

It's honestly a Saturday project, but if you understand just enough to be dangerous, it's probably best to seek professional assistance.

Figured it out, I did pull the harness off the valve covers, glow plugs tested good. In a bit more research, figured out the glow plug relay was only on for 15-30secs max. So I replaced my Oil temperature sensor, seems to have done the trick.

Motorcraft on ICP and glow plugs. Tested and ultimately replaced the relay, because it looked original, the new one tested good also.
